well, last night took the petcock apart. sure enough, the rubber was torn. Very small tear, but enough to cause an issue. I think im going to order the kit off ebay.

Ok, I ordered the rebuild kit on eGaY. now, does anyone know the part # for the inner tank filter? I would like to replace that also.

I'm not sure which filter you're talking about. Couldn't find an in-tank on the schematic. Speaking of schematics, if you go to either BikeBandit.com or RonAyers.com they both have schematics that you can view and order from.

thats not what I like to hear... I'm thinking maybe cut the plastic with a razor and squeeze it out.

Then the question will be how to put the new one in.. Unless it is visibly plugged I'd not worry about it. It is just a screen and not a true filter.

It one of those things where the screen just fits through the hole if you have it exactly straight. Then sometimes you get a little swelling from living in the gas and they can be a bitch to get out.

The new one will be a little easier to put in. So if you have already damaged it by trying to get it out or if it looked bad, then do what you have to in order to get pull it . Just try not to drop any bits into the tank if at all possible.

Then install the new one, maybe with a little "spit" for some lube on the center bit to help push that part through. It should slide right in, just remember to keep it as straight and square to the hole as you can.

as a last resort, you could always put a little heat to it, but you might wanna save it for the 4th of july or some other holiday where fireworks are appropriate.haha

Pull?

Anyway, I got the rebuild kit.. but I kinda forgot what order the diaphragm sits in the petcock. Since I took it apart a week ago. Does anyone have any pics for reference?

Yep... Your membrane is either ripped or not seated correctly... Take it apart and do it all over again...

When I was able to find a good place to stop, I removed the tank and found that a drain hose coming out of the bottom of the tank was clogged so I cut the end off and blew some air in it (bubbles came out inside the tank). Problem solved.
rafbo: this is EXACTLY what happened to me recently. I assumed I had water in the tank from the rain. I took everything apart today since I need to install velocity stacks and to shim the needles for Yosh exhaust (both bought from forum members), but at least now I know what was going on. Thanks a lot for this post, very helpful.

Not recommended to everyone but this is what I did since I didn't have 2 keys: while riding, pull in the clutch, coast, turn off the motor with the key, remove the key from the ignition, open the gas cap slightly with said key, close the gas cap, insert key back in the ignition, turn on the motor, release the clutch, ride for a few miles until the engine dies, pull the clutch in quickly so you keep rolling, repeat until you get to a safe place.

Earlier post update: it has been over a year and many dry and rainy rides later, I have never had this issue come up again. For me, cutting the clogged hose solved the problem.
