i have a new r/r to put in.. a/m plug and play.. and i dont want to plug it in and blow a new one.. any ideas why this pin on harness would melt.. and also advice on getting it out/ replace that female pin would be appreciated

That does happen from time to time, check to make sure the grounds are clean and well mounted. You can also run an extra ground wire right to the battery.

As for the plug, I would just replace the whole thing to be on the safe side. You can get one for a reasonable price: http://www.regulatorrectifier.com/ca...fier-Connector

Run the ground wire that is next to this harness to battery? does the female terminal pull out of the rear or front of plug? if i was just to replace one pin... thanks

Look at the diagram, the ground points are pretty close to the markings in the real harness, so it's a good way to know where to look...
